Note* Working with local fabricators and finding reclaimed wood in your area is possible it just takes research and a little hunting.  Upholstery foam choices...

1.  Natural latex (try foamsource.com)
downfall: more costly

2.  Product to watch for:  Soy based foam. Currently used in the automotive industry. (35%)
downfall:  less comfortable and the perfomance is not as suitable for other upholstery uses.

3.  Buy Foam made in California. (check the packaging labels or order online or through an upholsterer that uses a vendor out of California)
There they are phasing out the flame retardent chemicals that have been linked to health problems. So while the product itself might not be green at least it won't attribute VOC's.  (Volatile Organic Compounds-chemical emissions from products and materials)
